Fuses and relays: the five-minute check that saves a workshop visit
Half of all "complex electrical faults" are a blown fuse costing pennies. How to read them, why a fuse never blows for no reason, and what to do when a new one blows immediately.
A significant share of workshop visits for “something stopped working” end with replacing a fuse worth pennies. The check takes five minutes and needs no tool more complex than tweezers.
Where to look
A modern car usually has two or three boxes:
- Under the bonnet — power circuits: cooling fan, fuel pump, starter, headlights.
- In the cabin — under the dashboard, beside the steering column, or behind the glovebox. Comfort features and electronics.
- In the boot — on some cars, for the rear and accessories.
The layout is on the box lid or in the manual. That is the primary source, and without it checking becomes guesswork.
How to tell a fuse has blown
Visually: the element is visible inside the clear body. Blown means a break or black deposit.
The problem: a hairline crack is not always visible. So visual inspection produces false negatives more often than you would like.
More reliable is a continuity tester without removing the fuse — most have test points on top.
The simplest method without tools: swap in a fuse of the same rating from a non-critical circuit. Working again means you found it.
Why you must not fit a higher rating
The main rule, and it is not over-caution.
A fuse is deliberately the weakest link in a circuit. It is designed to fail before the wiring heats up.
Fit a 20 A fuse in place of a 10 A one and, during a short, the wiring becomes the weakest link. Then melted insulation, and at worst a fire.
The same applies to bodges made from wire or foil. That is not economy but relocating the failure point to the most expensive component.
Why the fuse blew
Fuses do not blow with age. There is always a cause, and it falls into three categories.
1. A one-off short. Water in a connector, a chafed wire, something shorted during a repair. Replace and it works.
2. A persistent short. The new fuse blows immediately or within a minute. That is now hunting a damaged wire, not replacing a part.
3. Overload. A consumer was added to a circuit not rated for it. The classic after fitting aftermarket equipment — covered in its own article.
What to do when a new one blows immediately
A procedure that works without special equipment:
- Use the layout to find everything fed by that circuit.
- Disconnect consumers one at a time, fitting a new fuse after each.
- The fuse survives — the last item disconnected is the culprit.
- It still blows with everything disconnected — the short is in the wiring itself. Inspect at flex points: doors, boot, suspension area.
- Check whether anything aftermarket was added to that circuit.
Relays: how to check
A relay is a controlled switch. A weak signal from a module closes a power circuit.
Signs of a faulty one: the device does not work at all or works intermittently, and there is no characteristic click on activation.
The simplest test: swap it with an identical relay — a box usually holds several of the same type. The problem moved means the relay is at fault.
The most frequent candidates: fuel pump, cooling fan, glow plug, and oxygen sensor heater relays.
The link to fault codes
This is where fuses meet diagnostics, and it is worth knowing.
Two oxygen sensor heater codes at once (P0135 + P0141) almost always mean one fuse, not two dead sensors. Covered in its own article.

What to keep in the car
A minimal kit that resolves most roadside situations:
- An assortment of fuses in common ratings — costs very little, takes matchbox space.
- Tweezers — often already built into the box.
- The layout — a photo of the box lid on your phone.
In short
- The layout on the box lid is the primary source; without it checking is guesswork.
- Visual inspection misses hairline cracks; testing or swapping is more reliable.
- A higher rating makes the wiring the weak link — not economy but a fire risk.
- A new fuse blowing immediately means hunt the short, not fit more fuses.
- Two oxygen sensor heater codes mean one fuse, not two sensors.
