Crunch on downshift: synchros, clutch drag or oil

Hydraulic problems

Air in the system, a failing master or slave cylinder, or old fluid. The pedal may feel soft, or its bite point may have moved.

Second gear is usually first to wear, because it takes the most synchronising work in normal driving.

Use the specified oil. Manual gearboxes are unusually sensitive to it, and a “close enough” substitute can make shifting worse.

Cold-only crunching

Very common, and often not a fault.

Cold gearbox oil is thick, and synchronisers work harder against it. A crunch into second for the first few kilometres that disappears once warm is usually normal — particularly on vehicles known for it.

If it also crunches warm, that is a fault. If it only ever happens cold, consider an oil change with the correct grade before anything more.

The clutch that is simply worn

A clutch approaching the end of its life often drags as well as slips, because the plate thins and the release geometry changes.

Check for slip: in a high gear at low speed, accelerate hard. Revs rising without matching acceleration is slip: clutch wear diagnosis and clutch judder from a standstill.

Slip plus crunch is a clutch job. Crunch alone, with reverse selecting cleanly, is more likely synchros or oil.
