P0442: small EVAP leak — finding a hole you cannot see

What EVAP actually does

Petrol evaporates. Rather than vent those vapours to atmosphere, the car traps them in a charcoal canister and later draws them into the engine to be burnt. The system is sealed and the ECU tests that seal periodically, either by pulling a vacuum on it or by pressurising it, then watching whether the pressure holds.

P0442 is that test failing at the small-leak threshold. Its siblings:

  • P0455 — large leak, usually an open cap or a disconnected hose.
  • P0456 — very small leak, the hardest of the three.
  • P0440 and P0446 — the valves themselves.

Start with the cap, then stop blaming the cap

Check it, because it costs nothing:

  • Is it the correct cap for the car? A generic replacement often does not seal.
  • Does the seal look flattened, cracked or perished?
  • Does it click when tightened?
  • Is the filler neck sealing surface clean and undamaged?

But a genuinely faulty cap usually produces the large leak code, not P0442. If you have replaced the cap and P0442 returned, believe the code and move on.

Where small leaks actually hide

The charcoal canister and its valves. On many cars the canister lives under the rear of the vehicle, in the direct path of road salt and stone chips. Cracked plastic housings and corroded valve bodies are extremely common on cars over eight years old. Related: salt and corrosion protection.

Vapour hoses. Rubber hardens and cracks, particularly where it passes near heat. The cracks are frequently on the underside where you cannot see them without removing the hose.

The vent valve. Usually mounted low, and a favourite failure point because it is exposed to water and debris.

The fuel tank sender seal. The large rubber O-ring around the pump module flange perishes with age.

The filler neck. Rust pinholes at the neck-to-tank junction, especially on older cars.

The tank itself. Rare on plastic tanks, more common on steel.

The smoke test is the answer

Chasing a 1 mm hole by inspection is a waste of a weekend. A smoke machine fills the system with a low-pressure inert smoke and you look for where it escapes. Most workshops charge modestly for this and it usually finds the leak in under half an hour.

Before paying for it, you can narrow the field with live data. Watch the fuel tank pressure (FTP) sensor:

  1. With the engine off and the key on, note the resting value. It should read close to atmospheric.
  2. During a monitor run, the ECU pulls vacuum. FTP should drop and then hold.
  3. A pressure that recovers steadily towards atmospheric confirms a real leak rather than a sensor fault.

An FTP sensor that reads a constant, implausible value is itself the fault, and no amount of smoke will find that.

Why the code comes and goes

The EVAP monitor is fussy. It typically requires:

  • Fuel level between roughly a quarter and three quarters. Too full and there is no vapour space; too empty and the readings are unstable.
  • A cold start after several hours parked.
  • Stable ambient temperature, often between 4 °C and 35 °C.
  • A steady cruise of some minutes.

Does it affect how the car drives?

Almost never. You may occasionally smell fuel — see fuel smell in cabin — and you will fail an emissions test. Fuel consumption rises marginally at worst. This is an emissions code, not a mechanical emergency.

That said, do not simply clear it and forget. A cracked canister lets water in, and a waterlogged canister then blocks the purge path and creates a much larger problem.

Cost expectations

  • Fuel cap: $10–40.
  • Vapour hose: $10–50.
  • Vent or purge valve: $30–150.
  • Charcoal canister: $100–400.
  • Fuel pump module seal: $15–40 plus tank access labour.
  • Smoke test at a workshop: $40–100, and worth every penny here.

After the repair

Clear the code and run a proper drive cycle with the tank around half full. Then confirm the EVAP monitor reads complete rather than just checking that the light stayed off.
