EGR valve and EGR cooler leak: codes P0401, P0402, P0404 and why diesel Passat/A6 "got sooted up"
How to diagnose EGR via OBD-II: difference between P0401 (low flow) and P0402 (high), EGR cooler leak, why "EGR delete" is a short fix with long problems.
EGR (Exhaust Gas Recirculation) — a valve that deliberately routes part of exhaust back to intake to lower combustion temperature and reduce NOx. On diesel EGR runs up to 40% of the time. Consequence: exhaust deposits clog intake and the valve itself. Below: codes, diagnostics, why “EGR delete” isn’t a fix.
How EGR works
- Electric valve (EGR valve) opens on ECU command
- Passes hot exhaust through EGR cooler (coolant heat exchanger)
- Gases mix with fresh intake air → lowers combustion temp → less NOx
Problem: hot gas carries soot. Over time the valve and intake manifold cake up with 5-10 mm of deposit.

P0401 vs P0402
P0401 (low flow)
- Valve stuck closed by soot
- Blocked EGR passages in intake manifold
- DPF back-pressure blocks retro-flow
- Symptom: elevated NOx (won’t pass inspection), CEL may be on
P0402 (high flow)
- Valve stuck open (vacuum diaphragm or electric drive stuck)
- Uncontrolled mixing — engine dies at idle
- Symptom: hesitation on accel, smoke at idle
EGR cooler leak — separate topic
EGR cooler is a heat exchanger where exhaust cools via coolant. Issue: cracked tubes in cooler → coolant enters exhaust (burns in cylinders).
Symptoms:
- Coolant level drops fast — no visible leak under car
- White exhaust smoke especially during warm-up
- Engine overheats — coolant catastrophically lost
- DTC P0401 or P042E (integral issue signal)
Fix: EGR cooler replacement ($200-800 part + $150-400 labor). Often together with EGR valve.
Classic cases:
- VW/Audi 2.0 TDI (EA189, EA288) — from 60k mi
- Ford EcoBoost 1.6 (petrol) — rarer, happens
- BMW N47 / N57 — from 90k mi
Why EGR delete isn’t a fix
- Legally: EU/UK/US delete = $500-5000 fine + inspection failure
- Technically: NOx rises 5-8× → destroys catalyst and SCR (extra $2000+ failure)
- DPF strain: without EGR exhaust temp rises 100-150°C → premature DPF wear
- Delete tune: often makes suboptimal map → LTFT drift, fuel consumption +5-10%
How to diagnose without removal
Via Mode 22 (manufacturer PIDs for diesel):
- EGR position sensor (%) — actual vs requested
- EGR flow (kg/h) — computed
- MAP when EGR active: elevated
- MAF when EGR active: reduced (exhaust displaces air)
- NOx sensor upstream: shows EGR efficiency
Norm at idle (2.0 TDI):
- EGR position: 15-25% (norm)
- If position 5% at request 25% → valve blocked
The classic “flashlight glance”
- Remove EGR (10-30 min labor, $0 parts)
- Look inside — should be a thin soot film. Chunks of coke — 100% clean or replace
- Toothbrush + carb cleaner ($5-10 chemistry)
- Reinstall
Temporary fix. In 12-25k mi the code returns.
Prevention
- Every 20-25k mi — EGR + intake clean (~$150-300 at shop)
- Use branded diesel — “summer” solvent from grey station makes more soot
- Long highway trips every 2 weeks — soot burns off during natural DPF regen
- Change oil on schedule — old oil → more soot
- PCV valve check annually — clogged PCV pushes oil into intake → EGR cakes with oil-soot
